Material options for sustainable packaging

Flexible packaging suppliers now offer several routes to reduce environmental impact. Mono-material PE and PP structures are designed for existing recycling streams, while PLA/PBS compostable films break down in industrial composting. Degradable options are also available but require careful verification of the degradation environment. Conventional laminates like PET/AL/PE and PET/NY/PE remain common where high barrier is essential. Kraft paper laminates offer a paper-forward look but usually need a plastic or aluminium layer for barrier. Each choice affects shelf life, machine runnability, and end-of-life claims.

When selecting a material, match the barrier requirement to the product's sensitivity. Coffee needs an oxygen and moisture barrier; PET/AL/PE provides an excellent barrier but is not recyclable in most systems. Mono-material PE can be recycled but has lower oxygen barrier, so it suits short shelf-life snacks or dry goods. A common approach is to use a high-barrier mono-material with an EVOH layer, which maintains recyclability while improving oxygen resistance. Always request samples and run trials before committing to a full production run.

Barrier properties and shelf life

Barrier performance determines how long a product stays fresh. Oxygen transmission rate and water vapour transmission rate are the key metrics. For coffee, an oxygen barrier below 1 cc/m²/day is typical, often achieved with aluminium foil or metallised PET. Moisture barrier is critical for dry snacks and pet food; PE and PP provide good moisture resistance. If the product is oxygen-sensitive, a one-way degassing valve can release CO2 from roasted coffee without letting oxygen in. Valves are added during pouch making and must be positioned to avoid seal areas.

Shelf life testing should be done with the actual product and package. Accelerated tests at elevated temperature and humidity can estimate real-time performance, but only real-time testing confirms it. For products with a long shelf life, consider a high-barrier structure even if it is not recyclable, because food waste has a larger environmental impact than packaging. If sustainability is the priority, choose a recyclable structure and adjust shelf life expectations or use smaller pack sizes to reduce waste.

Filling and sealing considerations

Flexible packaging must run on your filling line. Pouches can be filled on horizontal or vertical form-fill-seal machines, but the pouch format matters. Stand-up pouches need a stable base; flat bottom pouches offer a more rigid shape and better shelf presence. Spout pouches require a fitment inserter and may need a different filling nozzle. Rollstock film is used on vertical form-fill-seal machines and is often the most cost-effective for high volumes. Always check that the film's coefficient of friction and seal strength match your machine settings.

Seal integrity is critical. Contamination in the seal area, such as powder or oil, can cause leaks. For powdered products, consider a wider seal or a peelable seal. Zippers and spouts must be placed accurately; misalignment can cause machine jams. Tear notches and hang holes are added during pouch making and should be specified with dimensions. If you use a degassing valve, ensure it is not covered by a label. Run a pilot trial with your actual product to confirm filling speed and seal quality.

Cost drivers and order quantities

The main cost drivers for flexible packaging are material type, print method, structure complexity, and order quantity. Digital printing is cost-effective for small runs, with MOQs from 100 pouches or 10 kg of film. Rotogravure printing becomes cheaper per unit at high volumes, with MOQs from 10,000 pouches or 200 kg of film. Rotogravure also offers up to 10 colours and better print quality for large areas. Add-ons like zippers, spouts, valves, and handles increase unit cost and may affect lead time. Always request a detailed quote with unit price, MOQ, lead time, and shipping terms.

Lead times vary by print method. Digital print runs typically ship 10-15 working days after artwork approval. Rotogravure runs take 20-25 working days. These times exclude shipping. For urgent projects, digital printing is faster but may have higher unit costs. Consider ordering stock pouches for immediate needs; free stock samples are available, you only pay courier. For custom work, factor in artwork approval and plate making for rotogravure. Planning ahead reduces the risk of stockouts and expedited freight costs.

Common mistakes to avoid

Buyers often overlook compatibility between the pouch and the filling line. A pouch that looks good in a catalog may not run on your machine. Always request samples and run a trial before placing a large order. Another mistake is specifying a recyclable structure without checking local recycling infrastructure. Mono-material PE may be recyclable in theory, but if your region lacks collection, the claim is misleading. Also, avoid over-specifying barrier; a high-barrier film costs more and may not be necessary for short shelf-life products.

A clear specification sheet prevents disputes and ensures repeat orders match the original. Work with a supplier who can provide technical support and transparent communication throughout the project.
