Start with the coffee, not the bag
Roasted coffee releases carbon dioxide for days after roasting. If that gas cannot escape, the pouch inflates, seams come under stress and the coffee sits in its own stale atmosphere. A one-way degassing valve lets CO2 out while restricting oxygen ingress. For whole bean, a valve is usually essential. For pre-ground coffee packed after full degassing, a valve is still useful but less critical. Decide the valve position before artwork: it affects the print layout and the fill path on the packing line.
Oxygen and moisture are the two main enemies of freshness. Oxygen accelerates oxidation of coffee oils, which produces stale and cardboard-like flavours. Moisture uptake softens the bean structure and dulls aroma. The barrier requirement depends on roast level, grind size, pack size and expected shelf life. A dark roast with a short turnover needs less barrier than a light roast ground for retail and shipped long distance. Write the target shelf life and storage conditions into the brief before choosing a structure.
Choose a structure that matches the barrier
Standard coffee packaging uses laminated films. Common builds include PET/AL/PE, where aluminium foil gives a near-total light, oxygen and moisture barrier, and PET/NY/PE, where nylon adds puncture resistance and flex strength without foil. Foil structures suit long shelf life and export. Metallised or foil-free structures suit brands that want a softer look or easier recyclability. Kraft paper laminates give a matte, tactile finish and are often paired with a barrier inner layer, because paper alone does not protect coffee.
Recyclable mono-material PE and PP structures are increasingly specified where kerbside recycling or store drop-off schemes exist. They need careful sealing and often a slightly thicker seal layer to match foil performance. PLA/PBS compostable options exist for industrial composting streams, but they demand specific storage and handling conditions. Degradable additives are a separate category and should not be confused with compostable certification. Match the claim to the waste stream your customer can actually access.
Match the format to the fill line
The pouch format should follow the filling equipment, not the other way round. A flat bottom pouch stands upright on shelf, holds its shape at larger weights and gives a wide front panel for branding. A stand up pouch is lighter, cheaper and works well from 100 g to around 1 kg. A side gusset bag suits 1 kg and 5 kg formats and stacks efficiently in cartons. Flat and three-side-seal pouches suit sample sizes and single-serve portions.
Spout pouches, including corner spout and STANDCAP, are used for liquid concentrates, cold brew and syrups rather than dry beans. Rollstock film is the lowest-cost option for high-volume roasters running form-fill-seal lines, because there is no pre-made pouch handling. Special shaped bags can differentiate a gift set, but they usually raise tooling cost and reduce packing speed. Confirm fill weight, headspace and the sealing window with your co-packer before finalising the format.
Print method, MOQ and lead time
Rotogravure printing gives the sharpest photographic reproduction and supports up to 10 colours. It requires engraved cylinders, so it suits long runs and repeat orders where the artwork is stable. Digital printing skips cylinder cost and allows versioning, personalisation and short runs. Flexographic printing sits between the two on cost and detail, and works well for simpler designs and larger film widths. The choice drives both unit price and minimum order quantity.

Cost drivers buyers often miss
Unit price is not the whole cost. Consider these factors when comparing quotes:
Structure: foil and high-barrier laminates cost more than standard PE or metallised film.
Print method: rotogravure has cylinder costs that are amortised over the run; digital has none.
Add-ons: valves, zippers, spouts, tear notches, windows, carry handles and hang holes each add material and process steps.
Format: flat bottom and special shaped bags use more film and slower line speeds than stand up pouches.
Order size: MOQ and run length change the per-unit price more than most buyers expect.
Freight, warehousing and changeover downtime also matter. A slightly higher unit price on a pouch that runs faster on your filling line can be cheaper overall. Ask for the sealing window, film thickness and roll or pouch dimensions in writing, and run a trial before committing to a full production order.
Common mistakes to avoid
The most frequent error is choosing a structure for appearance before confirming the barrier requirement. A beautiful matte kraft pouch with no barrier layer will not protect ground coffee for a six-month shelf life. Another is ordering a valve pouch without checking that the fill line can handle valve placement and that the valve is not damaged during sealing. Buyers also forget to specify the tear notch position, zipper type and whether the zipper must be resealable after repeated opening.
Artwork is another risk area. Low-resolution logos, missing bleed, incorrect colour references and text too close to the seal area all cause delays. Ask for a digital proof and, where possible, a physical sample before approving cylinders or print plates. Finally, confirm the storage conditions for compostable and mono-material films, because heat, humidity and UV exposure affect their performance and shelf life differently from foil laminates.
