Start with the product, not the pouch

The product inside the pack decides the structure. Coffee needs an oil and oxygen barrier, so PET/AL/PE or PET/NY/PE with a one-way degassing valve is common. Snacks need moisture and light protection. Pet food needs puncture resistance and a strong seal. Tea needs aroma retention. If you choose the pouch style first, you will often pay for barrier you do not need or miss barrier you do.

Write down four things before you ask for a quote: fill weight, shelf life, distribution conditions and whether the pack will sit on a shelf or hang. These four answers narrow the material, thickness and add-on list faster than any sample book. They also stop the common mistake of ordering a stock pouch that looks right but fails in transit or on the shelf.

Pouch styles and where they fit

Flat bottom pouches stand unaided and carry more weight, which suits coffee and pet food. Stand up pouches are the default for snacks and tea. Flat and three-side-seal pouches work for small sachets and single servings. Spout pouches, including corner spout and STANDCAP, fit liquids, sauces and purees. Side gusset bags hold larger fills. Rollstock film suits form-fill-seal lines and contract manufacturers.

Choose the style by how the pack is filled, shipped and used. A flat bottom pouch that is filled by hand on a small line may cost more per unit than a stand up pouch that runs on the same machine. A spout pouch needs a filling head that matches the spout diameter. Getting this wrong is one of the most expensive mistakes in a first order.

Barrier, materials and recyclable options

Barrier is a number, not a slogan. Oxygen transmission rate and water vapour transmission rate tell you what a laminate will do over a given shelf life. PET/AL/PE gives the highest barrier because of the aluminium foil layer. PET/NY/PE gives good toughness and moderate barrier without foil. Kraft paper laminates give a natural look with a functional inner layer. Mono-material PE and PP recyclable structures, plus PLA/PBS compostable and degradable options, are available where the local waste stream accepts them.

Recyclable mono-material film usually has a narrower processing window and lower barrier than foil laminates. That is a trade-off, not a failure. If your market has extended producer responsibility fees or recyclability labelling rules, check the accepted material list before you approve artwork. A structure that is recyclable in one country may not be collected in another.

Print methods and cost drivers

Rotogravure prints up to 10 colours with strong repeatability on long runs. Digital print suits short runs and frequent artwork changes. Flexographic sits between the two. The print method drives the minimum order quantity more than any other choice. Digital printing starts from 100 pcs for pouches and 10 kg for film. Rotogravure starts from 10,000 pcs or 200 kg because of cylinder costs.

Other cost drivers include material thickness, add-ons and the number of SKUs. A one-way degassing valve, zipper, tear notch, window, spout and cap, carry handle or hang hole each add a step. Fewer SKUs and fewer add-ons lower the unit price. Lead time follows the same split: digital runs take 10-15 working days after artwork approval, rotogravure takes 20-25 working days.

Filling, sealing and common mistakes

Most packaging failures happen at the seal, not the film. Dust, oil or powder in the seal area creates channels. Test seal strength at the temperatures and pressures your filler actually uses, not the ones in the manual. For coffee, valve placement matters: put it where gas escapes but where it will not be blocked by the pack contents. For powders, a degassing valve is not a substitute for a proper fitment.

Sustainability rules that affect your artwork

Sustainability rules increasingly reach the label, not just the material. Some markets require recyclability claims to be backed by accepted design guidelines. Others ban certain pigments or adhesives in compostable packs. If you plan to print a recyclable or compostable claim, confirm the structure meets the local standard first. Certifications belong to the manufacturing partner, not to the brand or the supplier, so ask which factory holds which certificate.

The practical route is to decide the claim before the artwork. Then choose the structure that supports it, then the print method. Doing this in reverse usually means reprinting. For brands selling into several countries, one structure rarely fits all markets. It is often cheaper to run two structures than to defend one claim in a market that does not accept it.
